How to Choose and Size a Blocking Plug for Sewer and Pipe Work

A blocking plug does one job well: seal a pipe completely so nothing flows past it. That makes it the tool of choice for isolating a line, holding water for a test, or keeping a section dry while you work upstream. But a plug that's the wrong size - or pushed past its back-pressure limit - is a safety problem, not just a leaky one. This guide covers how to pick and size one correctly.

Blocking plug vs. bypass plug

The fast distinction:

  • Blocking plug - solid seal. Nothing passes. Use it to fully isolate or dead-end a line.
  • Bypass plug - seals around a built-in pipe so flow can be routed or pumped through while the line is blocked. Use it when flow can't simply stop.

Mechanical vs. pneumatic

Mechanical plugs expand by tightening a wing nut or bolt that compresses a rubber gland against the pipe wall. They're compact, reusable, good for smaller diameters and lower back pressures, and don't need an air source. See the Mechanical Test Plugs collection.

Pneumatic plugs (test balls / muni-balls) inflate with air to seal a range of diameters from one plug. Sizing - get this right

Two numbers decide the plug:

  1. Pipe inside diameter (ID). Every plug lists a working range. The pipe ID must fall inside that range with margin - don't run a plug at the extreme end of its span.
  2. Back pressure (head). The column of water or test pressure the plug must hold, in feet of head or psi. Every plug has a maximum back-pressure rating - exceed it and the plug can slip or blow out. Rate the plug for the worst-case head, not the average.

Under-sizing on either number is the most common - and most dangerous - mistake. When the numbers are close, size up.

Safe use - the non-negotiables

  • Never exceed the back-pressure rating. A blown plug under head is a serious hazard.
  • Restrain the plug. Use a rope or chain to a fixed point so a slip doesn't become a projectile.
  • Bleed pressure before removing. Release test/line pressure upstream before you deflate or loosen.
  • Inspect the seal surface. Cracked, worn, or debris-coated gland rubber won't hold - replace it.
  • Keep clear of the pipe mouth while a plug is under pressure.
